Wire Harness vs. Cable Assembly: What's the Difference?

A wire assembly is a set of individual wires terminated to a connector. A cable assembly is cable, wires already bundled in a jacket, terminated to a connector. The practical difference is protection: cable assemblies carry their own shielding for tougher environments, while wire assemblies are used where the surrounding hardware already provides it.



Ask three people in this industry to define the difference between a wire harness and a cable assembly and you'll get three answers, sometimes four. Some go by how many branches it has. Some go by indoor versus outdoor. Some will tell you they're the same thing with two names. That last one isn't quite right, and the confusion is understandable, because the two do overlap in real ways.


The distinction isn't complicated once you strip it down, and knowing it helps you ask for the right thing when you're sourcing one. So here's the plain version, from a shop that builds both.



Start With the Difference Between a Wire and a Cable

The whole thing gets clearer if you start one level down, with the parts themselves.


A wire is a single conductor, usually copper, with a layer of insulation around it. A cable is two or more wires bundled together inside one outer jacket. That outer jacket is the key, because it's a second layer of protection wrapped around conductors that are already individually insulated.


That difference, individual wires versus jacketed cable, is what carries all the way up to the assembly. A wire assembly is built from those individual wires. A cable assembly is built from cable. Everything else about how they're used follows from that one starting point.



What Separates the Two Assemblies

At the simplest level, both are the same idea: conductors terminated to a connector, where terminated means the connection is either crimped or soldered. That shared core is why people mix the terms up, and in a loose sense they're not wrong, both take conductors and put an end on them.


The real difference is what's being terminated and how much protection comes with it.


A wire assembly is individual wires terminated to a connector. Because the wires don't have a cable jacket around them, a wire assembly is typically used where the surrounding hardware already provides protection, inside a cabinet, inside an enclosure, inside a piece of equipment that has its own shell. The environment is already controlled, so the assembly doesn't need to protect itself.


A cable assembly is cable terminated to a connector. The cable's jacket means the assembly brings its own protection, so cable assemblies are the choice when more protection is needed, where the assembly faces heat, moisture, abrasion, or movement, and can't count on an enclosure to shield it. The standards body for this industry, the WHMA, frames the core difference the same way: a cable assembly is built for protection, and a wire harness is built to organize conductors that are protected some other way.


That's the distinction that matters most when you're deciding which to spec. Not the number of branches, not indoor versus outdoor as a hard rule, but whether the assembly needs to protect itself or whether something around it already does.



Where Overmolding Comes In

There's one more difference worth understanding, because it's where the two builds visibly diverge, and it's something a lot of buyers don't think about until they need it.


Overmolding is a process where a connector or cable end is encased in molded material, forming a sealed, finished termination. It does a few things at once: it adds strain relief so the connection doesn't fail where the cable meets the connector, it seals out moisture and contaminants, and it gives the end a clean, finished look. Overmolding lives mostly in the cable assembly world, because it pairs naturally with the protection a cable assembly is already built to provide.


It isn't strictly limited to cable assemblies, though. If the assembly sits inside a cabinet, an enclosure, or a piece of hardware that already shields it, a wire assembly is usually the right, cost-effective call. You're paying for organized, reliable connections, not for protection the assembly doesn't need.


If the assembly faces a tougher environment, heat, moisture, movement, abrasion, or it needs the strain relief and seal that overmolding provides, a cable assembly is the better fit. You're paying for protection that keeps the connection reliable where an enclosure can't help it.
